Sorry to jump in, I think I have a snapped front spring as well. Same spring position snapped a year ago, in the process of taking it back for replacement again. I know springs are a weak point on the Passat, but a year is poor.

Has anyone else replaced the VW supplied springs with aftermarkets on a 2006 saloon 1.9TDI? What are the better brands available that you have fitted that have given better longevity, with no compromise to handling?

I believe I'm on 4th suspension now and it is far from factory specification. I had standard, lowering springs, coliovers and now full DCC suspension from 2008 year car with harder and lower R36 springs.
Coliovers were a total waist of time for me (trashy, loud and not pleasant at all), eibach springs were good but car was too low for my liking and required shorter shocks, DCC is electronically controlled damping which gives me option of sport/normal/comfort and I love it.
Sure more electronics to go wrong but it was my choice.

From what you say I would go for standard springs to save you hassle - can be aftermarket as it will make little difference if any.

There are 2 types of Eibach springs, pro and sportline, pro are not very low and are stiffer so bottoming out is reduced and are designed for OE shocks, sportline are 50mm lower and need shorter shocks, pro are black, sportline are red.

I wouldn't use any other springs if I was replacing OE stuff.

Decided to go for genuine, is strut removal straight forward on these cars? Ive done quite a few in the past but not a Passat.

So I made a start, I take it its easier to remove the hub rather than spread the damper pinch casing? Also the drop link ball joint is spinning with the nut, the allen key slot has rounded, any tricks and tips on getting this done? Is a nut splitter the only option?

You will have to get a new drop link because you will end up using a hack saw or mole grips. Thats what i have done.
Have a look on youtube how to remove struts on vw mk5 golfs or b6 passats. You will find the best method for yourself.

I rounded off a key way in the drop link so hammered in a 12 point spline bit instead for counter hold which was enough to get the nut moving - if you are replacing just cut it off with a hacksaw or 1mm cutting disc on an angle grinder if you have such. The links are around £10 to £15 each but don't get the ECP cheap versions as they are pants. Stick some antiseize or grease in the holes of new ones or as I did put some tight rubber caps over the exposed threaded end.

Ended up with the flu and not able to do anything, so the car went into VW in Ipswich and they did it, drives lovely now, like it should. I cant say the same about me, the flu was the worst Ive ever had and its left me with a bad chest infection, one step forward, two steps back.
