Surely if you have just spent out on a recon engine for your passat the 0 mile engine will be fine for a while?
Best off getting some use out of it as I can imagine the engine repair was cheap

The manifold flap could stick closed and let no air through but I would of thought it wouldn't run with it closed.
Have a look for boost leaks and signs of oil around the boost pipes first

Think you answered your own question there, the first way makes a really effective bond. That's the best way as if you just seal on top the metals the water will work it's way in and around

Did mine a while back and managed to get it in without taking the front off by lifting the engine. But defo go for the rubber one over the foam

Never herd of them, personally I would want a known brand for something that important. Gates, dayco even genuine etc are cheap enough

You don't need to take the front off just pull it forward. I've got some long threaded bar I stick in a bolt hole and use it as a guide then pull forward on the bar

I didn't mean the rubber ones I mean the metal pipe from the exhaust that flows the gasses, could have a blank plate fitted or possibly blocked.

That one way valve shouldn't make a difference as the pipe is vacuum so should just keep sucking. The elec valve should control the egr opening. Have you checked for vacuum to the valve? Have you made sure the egr pipe to the valve from exhaust is clear with no blocks, also the vacuum will open the ...
