When mine jammed i used the key overide but this was very stiff so I worked it back and forth until it popped open.

The problem with the Passat is the clearance around the gearbox mount. I'm sure you could get one made at a local fabricator but I would think it will cost you a few quid. Just found this pic of the MKI pipe that needed to be altered but it gives you an idea what it is like.

I'm not sure on the price as the final spec is not 100% confirmed but more on that below. As for smoke and smells I think it depends on you map mine has beens remapped so get a little bit of smoke. I have a few questions people might beable to help with, does the PD130 and PD115 have the same turbo ...

I would say a custom map is required with some logging to see where gains can be made.
If your car can be mapped it can have a custom map done it is just that some ECU's need to be removed to have the map writen so this can get costly cos of all the labour time.

I have a new standard luk clutch and pressure plate and it seams to be holding up to my remap ok at the moment. You will most likley need a new DMF to. I got the whole lot from euro parts for £265 +VAT.

I would recommend a remap as it just makes the car more fun to drive and if your gentle it can give you better MPG. Just be aware of some of the power claims, the turbo on the PD130 is quite small and restricts the power output but saying that I think with a stadard set up you should still see 170bh...

The newer models monitor the exhaust gas and thats how it knows you have blanked it off. The only way is to get it mapped out. The reason why it was so gunked up is that the newer modles run up to 50% exhaust gas at low load.

I would stick with a panel filter, I would say go ITG. As far as the EGR replacmnet pipe they are a good idea but you might want to ask your remapper to disable the EGR incase of fault codes. Deplanding on milage your clutch might not last that long after a remap. Again depending on milager your inl...

Low boost would mean the actuator is weak ie opening the waste gate when it should not be.

The fault you are logging, as far as I remember, means that the ECU is not seeing the boost it is expecting but if you have changed all the valves etc then you might be looking at a turbo fault or actuator problem. If my car (or more important the car my new key was used in) is IMMO 3 then once a new key is added it locks the chip in the key so it can not be coded to another car. If you disconnect that pipe i'm sure you would by pass the MAF so may be that is your problem (the MAF)

The pipe you disconnected looks like the breather from the cam cover to the intake.
If this gives you more power then you may have a blocked intake so ckeck the filter etc.
